Sustainable Corrugated Packaging: Cutting Carbon and Cost Together

Sustainability and cost-saving usually pull in opposite directions. Corrugated packaging is the rare exception: the same decisions that shrink your environmental footprint often shrink your packaging bill too. Here's how to make corrugated genuinely sustainable.

Why corrugated starts ahead

Corrugated board is made primarily from renewable wood fibre and is one of the most recycled packaging materials in the world, with recovery rates above 80–90% in many markets. A single fibre can be recycled several times before it's too short to reuse.

That gives corrugated a head start over most plastics — but there's still a lot you can do to push it further.

1. Right-size the box

Oversized boxes are the single biggest hidden waste in packaging. They use more board, need more void fill, and ship air — wasting truck space and fuel.

  • Reducing box dimensions to fit the product cuts material and freight cost.
  • Better cube utilisation means fewer trucks for the same number of units.

Right-sizing is often the fastest sustainability win available — and it pays for itself immediately.

2. Reduce the grade, not the protection

Over-specified board is wasted fibre. By engineering the box to the actual load and journey (rather than defaulting to a heavy grade "to be safe"), you use less material while maintaining protection. ECT-based design is especially good at this.

3. Design for recyclability

Keep boxes easy to recycle:

  • Prefer water-based inks and minimal ink coverage.
  • Avoid plastic laminates, wax coatings and excessive tape where possible.
  • Use paper-based tapes and inserts so the whole pack goes in one recycling stream.

4. Use recycled content wisely

Recycled (testliner / recycled medium) board lowers virgin-fibre demand. For many applications it performs identically to virgin board. Where extra strength is needed, a mix of virgin and recycled liners can balance performance and footprint.

5. Replace single-use plastics and timber

Two high-impact swaps:

  • Plastic void fill → moulded corrugated inserts or honeycomb, which are recyclable in the same stream as the box.
  • Wooden crates → triple-wall corrugated, which is lighter (lower freight emissions), recyclable, and avoids ISPM-15 fumigation for exports.
